Trackless Transfer Cart Case in India / for Handling 6 Ton Molds
I. Customer Needs: Multiple Pain Points in Retrofitting an Aging Workshop
In the second half of 2025, a local Indian precision mold manufacturer contacted us regarding a workshop logistics retrofit project. The customer's factory was built many years ago, featuring narrow passageways connecting the workshop and storage areas. Existing forklifts and simple rail-based carts could no longer meet the current production requirements. The core challenges were as follows:
1. Severe Space Constraints:
The workshop aisles are narrow. Traditional rail-based vehicles require floor-mounted tracks and lengthy installation processes, while forklifts have large turning radii, often occupying production line aisles and disrupting normal operations.
2. Need for Route Flexibility:
Mold storage areas, machining centers, and quality inspection stations are widely distributed throughout the factory. Material transport routes need to adapt to changing production schedules, making fixed-track equipment completely unsuitable.
3. High Safety Standards for Heavy Loads:
The molds to be transported weigh 6 tons and have high centers of gravity, making them vulnerable to shifting or slipping during uneven transportation. The customer required a safety factor of 1.25, with the vehicle body and load-bearing structure providing sufficient impact resistance.
4. Floor Protection Requirements:
The workshop is equipped with expensive epoxy flooring. Steel wheels can easily scratch the surface, and long-term transportation may cause coating peeling and floor damage. Therefore, a solution using low-wear, quiet-running wheels was required.
The customer specified four mandatory requirements: retrofit implementation without interrupting production, rapid equipment deployment, full wireless control, and smooth, stable operation. They were looking for a single trackless transport solution that could address all challenges—including narrow spaces, flexible routing, heavy-load safety, and floor protection—in one complete package.
II. Customized Solution: Comprehensive Package for a 6-Ton Trackless Transfer Cart
Based on the on-site survey data from the customer's workshop in India, our technical team moved away from traditional rail-based transport methods and heavy-duty forklift operations. Instead, we developed a customized battery-powered, differential-steering trackless transfer cart solution. The system requires no civil engineering modifications to the workshop floor and can be put into operation immediately after on-site commissioning.
5. Load-Bearing and Structural Design:
The cart has a rated load capacity of 6 tons and a dead weight of 1.2 tons. The frame is constructed from welded, heavy-duty Q235 structural steel, with an overall safety factor of 1.25. Internal reinforcement structures enable the frame to withstand instantaneous impact forces generated during mold loading and unloading, as well as accidental collisions, ensuring excellent impact resistance.
6. Drive System:
Powered by two 1.5 kW AC drive motors, the system adopts independent differential steering to achieve 360° rotation and a minimal turning radius, making it highly suitable for narrow aisles. All wheels are equipped with Φ300 mm high-wear-resistant solid polyurethane tires to prevent damage to epoxy flooring.
7. Control and Safety Systems:
The cart supports dual-mode operation through a wireless handheld remote controller and an onboard control console. Safety features include audible and visual alarms, front and rear laser obstacle avoidance systems, emergency stop functions, and power-loss braking. Stepless speed regulation ensures smooth acceleration and deceleration, preventing mold oscillation or displacement during transportation.
8. Power Supply:
The cart is equipped with a lead-acid battery pack compatible with local Indian industrial voltage standards. It supports more than 5 hours of continuous operation under full load conditions and features a simple charging process, meeting the requirements of the factory's continuous two-shift operation.

III. Key Technical Features
9. High-Redundancy Load-Bearing Structure:
The cart features a 6-ton rated load capacity with a 1.25 safety factor. The chassis undergoes stress-relief annealing treatment to prevent deformation during long-term heavy-load operation. Reinforced corners improve impact resistance, effectively withstanding accidental collisions during mold lifting and stacking operations.
10. Narrow-Aisle Omnidirectional Movement:
Driven by dual 1.5 kW motors with differential steering, the vehicle operates without rails or fixed routes, allowing flexible path adjustments according to daily production schedules. It can perform zero-radius turns in narrow aisles without interfering with active production areas.
11. Floor-Friendly Polyurethane Wheels:
Large-diameter (300 mm) polyurethane wheels increase the contact area and reduce ground pressure. They provide excellent shock absorption performance, ensuring smooth mold transportation without excessive vibration, while fully protecting the existing workshop flooring and eliminating the need for expensive floor repairs.
12. Locally Supported Safety System:
All safety components are compatible with local Indian maintenance and procurement channels. The system incorporates multi-layer linked braking protection and a remote-control range covering the entire workshop, allowing operators to transport heavy molds from a safe distance and reduce risks associated with heavy-load handling.
IV. Project Application Value
13. Zero-Interruption Retrofitting:
The solution requires no floor tracks or civil engineering work. On-site commissioning can be completed within half a day after delivery. Production lines can continue operating normally during the retrofit process, saving 80% of installation time and reducing flooring-related costs compared with rail-based solutions.
14. Significant Efficiency Gains:
Previously, a forklift required 15 minutes to complete one round-trip mold transfer. The new transfer vehicle can navigate narrow aisles efficiently, reducing the transfer time to 6 minutes per trip. Daily mold transfer capacity increased by 55%, effectively eliminating production delays caused by aisle congestion.
15. Reduced Long-Term Operating Costs:
Polyurethane wheels provide three times the service life of conventional rubber wheels. The vehicle has a low failure rate and requires only basic daily maintenance. Without expenses for track maintenance or floor repairs, the total logistics cost over a 10-year lifecycle is reduced by 30%.
16. Workshop Safety Standardization:
Stable low-speed operation, combined with comprehensive obstacle avoidance and safety protection systems, eliminates three common risks: mold tipping, floor damage, and personnel crushing accidents. The system also meets local Indian factory safety audit requirements.
V. Delivery and Implementation Results
The complete 6-ton trackless transfer cart underwent rigorous factory testing—including no-load operation tests, full-load impact tests, and 72-hour continuous operation tests—before being packaged and shipped to the customer's facility in India. We provided English operation manuals, locally available spare parts lists, and remote online commissioning support, enabling the equipment to complete its initial power-on test on the day of arrival.
The vehicle reliably performs mold transfers between the workshop and warehouse, freely navigating narrow aisles with routes that can be adjusted according to production requirements. No issues such as mold displacement, floor scratching, or chassis deformation have occurred. It operates smoothly under full-load conditions, and its impact-resistant structure has successfully withstood multiple mold handling impacts without damage, fully meeting the design requirement of a 1.25 safety factor.
Following the successful completion of the project, the customer expressed interest in purchasing additional units and recommended our trackless transfer solution to other local manufacturers. This project has become a benchmark case study for us in the Indian mold processing industry, fully demonstrating the suitability and practicality of heavy-load trackless transfer vehicles for the modernization and retrofit of aging overseas factories.
